5. Dismantle a standard caving cap lamp as follows –

 

  • Unscrew the front retaining bezel and remove the glass.
  • Unscrew the pilot bulb and pull the reflector forwards.
  • Undo the screw that attaches the lead from the main bulb to the terminal block and remove the reflector and main bulb (Marked Y).
  • Remove the pilot bulb holder, this is held in with three screws (Marked X).
  • Unscrew the main bulb from the reflector.

6. Thread the red and blue leads that are attached to the circuit board and LED assembly through the centre of the cap lamp reflector.

 

7. Very carefully centralise the LED assembly in the centre of the reflector and glue in place. Allow glue to set.

 

8. Using one of the screws removed attach the red lead to the strip of metal that connects the switch to the central terminal for the main bulb (Marked Z).

 

 9. Using one of the screws removed attach the blue lead to the main terminal block.

 

10. The two leads that connect the battery supply should still be connected as follows - Blue Lead negative (-) to main terminal block; Brown Lead positive (+) to screw directly opposite the switch. If the leads are not connected in this configuration swap them around.

 
11. A three AA battery holder was purchased from Maplins at a cost of0.41 plus a couple of connectors to make removal of the lamp and batteries easier.

 

12. On the end of the lead that exits from the cap lamp connect the brown lead to the positive (+) connector on the battery holder and the blue lead to the negative (-).
